Day started his career at Tottenham Hotspur as a trainee, but made only one league appearance for them before transferring to First Division Crystal Palace for £22,500 shortly before his 21st birthday. Day made 26 appearances for the Eagles, but was dropped in January 1997, in favour of Carlo Nash, and missed out in playing in their play-off winning side. When Palace signed Kevin Miller from Watford in the summer of 1997, Day went to Vicarage Road as part of the deal.

Manager Graham Taylor chose Alec Chamberlain over Day as his new number one, and Day featured only twice in the club's 1997–98 Division Two winning side, in cup competitions. He didn't appear at all in Watford's play-off winning 1998/99 season, but won a medal as a non-starting substitute in the final. Due to various injuries to Chamberlain, Day featured 11 times for the club in the Premiership, notably in the club's first fixture in the top flight against Wimbledon and in the club's shock 1-0 victory at Liverpool's Anfield.

The signing of Espen Baardsen in the summer of 2000 meant Day became third-choice, and he never featured for Watford again. He was loaned to Lincoln for three months, making 14 appearances and in the summer of 2001, he moved on a free transfer to QPR, who had just been relegated to Division Two.

Day started at QPR's first choice keeper, but was dropped in October 2001. Suffered a horrific leg break, and as part of his recovery plan, he was loaned to non-league Aylesbury United in October 2002 and didn't return to the first-team until March 2003.

Day played for the rest of the 2002–03 season and much of the 2003–04 campaign, with Rangers flying high in the Division. But an injury sustained in February 2004 saw Lee Camp come to Loftus Road on loan to cover his absence, and his impressive form kept Day out of the side when he returned. For the second time in his career, Day was an unused substitute at a play-off final, as QPR beat Sheffield Wednesday to win promotion.

Day returned to the side for the club's return to the newly-named Championship, but was dropped in January 2005 in favour of loanee Simon Royce. He was allowed to move to Preston North End on loan for a month in February.

Although he played two games for QPR on his return, after the permanent signing of Royce he was allowed to leave for Ronnie Moore's new-look Oldham side for the 2005–06 season.

Day became the first-choice goalkeeper at Boundary Park, playing 36 games for the Latics. However, Moore took the opportunity to sign out of favour Derby goalkeeper Lee Grant on loan at the end of the January transfer window, and Day became second choice for the remainder of the season.

Following the signing of Les Pogliacomi, Oldham allowed Day to move to Millwall F.C. in June 2006.
